When designing products that will be comprised of sheet metal, there are many key rules of thumb to keep in mind. Primarily, bend radius, bend height, and bend allowance will dictate a majority of your design choices as you progress on your concept. Other factors such as bend relief geometries and flange offsets will complete your design choices and yield a quality design that is suitable for production. Lots more to come on this in the next few weeks. Below is an optimized design for a two-stage mechanical cam system for the movement of core slides in and out of a permanent mold. Read more........... This innovative design allows for the mechanical opening of side cores in a very tight confined space. This can be particularly useful is gas counter pressure casting where space is restricted, and hydraulic cylinders are difficult to implement but is also applicable to all permanent mold applications. The design has two cam surfaces, the initial extraction cam allows for a high force with small movement, the 2nd cam surface provides for a faster longer stroke of up to 150mm. This design can offer opportunities for further weight reduction in Aluminum suspension and structural components without complicating the manufacturing environment with hydraulic cylinders. Step 1 involved crafting the base from sheet metal and implementing welded corners. The supporting rod, crucial for the entire light structure, was hollowed out to facilitate wiring. Step 2 was focused on designing the top and bottom housing portions. While considering die casting, encountering similar products made through die casting during a hardware store visit. Step 3, I divided the top and bottom housings into six separate sheet metal parts. Achieving the desired curve necessitated a forming tool as traditional sheet metal bending wouldn't suffice. Step 4 involved creating the glass housing, where I incorporated top and bottom support with hems and a rib to prevent lateral glass movement. The upper bracket is longer compared to the bottom bracket to push the glass into it. Welding the glass housing to the top and bottom housings, I added a flange inside for welding support. Step 5 addressed the topmost part, which was welded to the top housing. It can be manufactured by die casting , I ensured compatibility with the manufacturing process by examining similar products at a store. Step 6, I made the door holder to represent a small clamp which is attached with the glass housing to hold the door in the closed position. The clamp is flexible Step 7, I added chamfers in areas prone to user contact for safety reasons. Fillets can be given but the goal is to avoid sharp angles which can be achieved by a small chamfer which boosts the aesthetics of the product compared to fillets #solidworks #sheetmetaldesign #mechanicalengineering #manufacturing
