Once taken all precautions using the simulation of the printing process, there is still lots of chances for additive powder bed printing to provide some trouble. Some people say its not only that 2 identical machines produce different parts, its even on the same machine in different areas of the print bed, or with different material batches. And if one cannot inspect it, one cannot sell it. Volume Graphics allows to inspect for the main defects such as Porosity: Small voids in the material, due to many reasons suchas powder characteristics (like in the case of powder reuse), process parameters (like laser/electron beam speed and power), and the melting dynamics (such as the behavior of the meltpool) Lack of Fusion: Occurs when powder particles aren't fully melted and fused, leading to weak points or even remaining raw material. Warpage and Distortion: Uneven cooling of printed layers causes warping or distortion, especially in large, flat areas or thin walls. This can even be taken care of by using the mesh compensation functionality within VG. Residual Stress and Cracks: High temperatures and rapid cooling create stresses that can even cause cracking. Surface Roughness: Typically due to the particle size of the powder and layer-by-layer process. Not straight forward to inspect, but possible. Inclusions: Foreign particles in the powder leading to inclusions in the final product. Balling Effect: Molten material forms balls instead of spreading evenly, often due to incorrect laser parameters. Incomplete Powder Removal: Challenges in removing un-melted powder from complex parts. Keyhole Defects: These occur when the energy density of the laser or electron beam is too high, causing excessive melting and vaporization of the material. My also cause some splattering of material in addition. Overall shape: Full GD&T Analyses inside and outside of the model is a standard task for CT based metrology and non destructive testing, as we want proper shape and perfect (enough) integrity. Meltpool analyses tries to analyze and even certify the printing process in the future, there is lots of hope for comparing CT data with meltpool data and use AI to correlate it.
