How can you simplify Design of Experiments for Lean Six Sigma?

DOE, or Design of Experiments, encompasses various designs tailored to different objectives, resources, and constraints. Factorial designs explore multiple factors and their interactions, suitable for understanding complex systems. Fractional designs economize resources by testing a subset of factor combinations, ideal for limited budgets.

Design of Experiments As the name suggests, we are interested in doing Experiments. Why ? In Lean Six Sigma, we typically do DOE to ascertain the Cause and Effect Relationship. But, why Design them ? Experiments cannot be random, because each experiment is expensive and then it will not have a concrete output at the end of Experimentation, hence the need to Design the Experiments. In ascertaining cause and effect relationship, one key aspect is, we always look at OFAT - one Factor at a time approach, which may not yield the expected Effect. DOE allows, a scientific approach, where the Critical Few Causes are identified and more importantly the Interaction of Causes & its impact on Effect is ascertained through Designed Experiments.

A good question to ask, must we apply Pareto before the DOE or after the DOE, in my opinion both helps. Before the DOE, say for example, we start with 10 to 14 causes as potentially impacting the Effect of Interest, by applying pareto, we arrive to Critical Few vs Trivial Many. Only the critical few, as output of pareto, must be taken up for experiment, as each experiment is expensive and experiments cannot be random, it must be designed. Once we conduct the DOE, as a output from Critical few and the interaction of critical few causes among themselves, we understand which cause needs to be maintained at what level to get the right EFFECT. Here again pareto can help us make the right action plan identification, to get optimal Effect

In DOE, the volume of data can be overwhelming, but not all information holds equal value. In my experience I like to use DOE because: 1) there is no need of historical data collected 2) it shows not just 1-2-1 correlation but correlation between combination of input variables and output one. Sometimes it make so much sense!

A good catch on DOE Output is Interaction Effect :- Interaction of Cause A and Cause B has 20% to 35% impact on the EFFECT and hence if EFFECT must be at Level X-Y, then Cause A must be at particular level and Cause B also must be at right level. The most important approach difference from OFAT (one fact at a time) is that interaction of causes can have a important impact of EFFECT, which individually either cause may not be able to bring in. Example : Diet at a particular level may not impact fitness level and exercise of 30 min every day alone may not, as well, but the combination can be very effective. Hence the result communication must demonstrate Interaction impact, clearly.

Say, you are doing a Experiment of Temperature Rise in Electrical products and the experiment have identified that ambient temperature must be a level of x deg, in real world scenarios, when Electrical products are huge like Panels, the Temperature Rise test is typically done in uncontrolled temperature environment and hence the experiment conditions will not be sustained. So in order to get a meaningful output from DOE, it is necessary to look out for physical constraints in actual environment of testing and simulation, to make the DOE Pragmatic.
